Parameter Identification of Self-Inductance in Wireless Power Transfer System for Electric Vehicles

For a practical pad design, a magnetic shielding layer is imperative which is made of ferrite, aluminum or some other metallic material. However, once the magnetic shielding layer is added, not only the mutual inductance but also the self-inductance of the coupling coils vary with the lateral misalignment which is inevitable for a human driver. The change of self-inductance will also result in the mistuning problem in the resonant circuit, which can significantly reduce the transmission efficiency of the whole wireless power transfer (WPT) system. This paper proposed a method of parameter identification of self-inductance based on the least square in order to solve the mistuning problem. In order to verify the proposed method, both the simulation model and the experiment set-up are built.

A Post-processor for Finite Element Stress-based Fatigue Analysis

Explicit finite element simulations were conducted on an aluminum wheel model where a rotating bend moment was applied on its hub to simulate wheel cornering fatigue testing. A post-processor was developed to calculate equivalent von Mises alternating and mean stresses from stress tensor. The safety factors of fatigue design for each finite element were determined to assess the fatigue performance by utilizing the Goodman linear relationship. Elements with low safety factors were identified due to the prescribed boundary conditions and stress concentrations arising from wheel geometry.

Electrical Insulation Properties of Alumina Coatings on SAE 52100 Bearing Steel

In recent years, bearing electrical failures have been a significant concern in electric cars, restricting electric engine life. This work aims to introduce a coating approach for preventing electrical erosion on 52100 alloy steel samples, the most common material used on manufacturing bearings. This paper discusses the causes of shaft voltage and bearing currents, and summarizes standard electrical bearing failure mechanisms, such as morphological damages and lubrication failures. Alumina coatings are suitable for insulating the 52100 alloy steel samples because alumina coatings provide excellent insulation, hardness, and corrosion resistance, among other characteristics. The common method to coat an insulated alumina coating on the bearing is thermal spraying, but overspray can cause environmental issues, and the coating procedures are costly and time-consuming.

Effect of Geometric Parameters on Folding of Thin-Walled Steel Tube under Axial Compression

This study investigated the plastic deformation behavior of 304 stainless steel thin-walled tubes under axial compression by means of numerical calculation and theoretical analysis. It was found that the plastic deformation length of thin-walled tube determined the formability of folds and the work done in the whole axial compression process. To reveal the relation between the range of plastic deformation length and tube geometry parameters, regression equations were established using the quadratic regression orthogonal design method. Experiments were conducted to validate the equations. The process windows for forming a single fold and tube joining at ends had been printed ultimately. The results showed that the regression equations can accurately predict the range of plastic deformation length for forming a single fold.

Observations of the Relative Performance of Magnesium and Aluminum Steering Wheel Skeletons with Identical Geometry

Automotive steering wheels depend on a structural skeleton made of steel, aluminum, or magnesium to be the basis for the mechanical properties of the finished part. The mechanical properties of concern are the fatigue properties and the crash performance. The purpose of this study was to evaluate the crash and the fatigue performance of a steering wheel skeleton fabricated by high pressure die casting. Two materials were used to produce two groups of wheels with identical geometry. The production part was designed, optimized and fabricated with AM50A magnesium. The production magnesium component met all of the regulatory design and performance requirements. A small sample run was made in a proprietary aluminum - magnesium alloy. The fatigue and crash properties were evaluated empirically. In fatigue testing, the aluminum skeletons displayed a significant improvement, with respect to the magnesium skeletons, in the number of cycles to failure at the loads tested.

Topology Optimization of Metal and Carbon Fiber Reinforced Plastic (CFRP) Structures under Loading Uncertainties

Carbon fiber reinforced plastic (CFRP) composite materials have gained particular interests due to their high specific modulus, high strength, lightweight and perfect corrosion resistance. However, in reality, CFRP composite materials cannot be used alone in some critical places such as positions of joints with hinges, locks. Therefore, metal reinforcements are usually necessary in local positions to prevent structure damage. Besides, if uncertainties present, obtained optimal structures may experience in failures as the optimization usually pushes solutions to the boundaries of constraints and has no room for tolerance and uncertainties, so robust optimization should be considered to accommodate the uncertainties in practice. This paper proposes a mixed topology method to optimize metal and carbon fiber reinforced plastic composite materials simultaneously under nondeterministic load with random magnitude and direction.

Lumped Parameter Transient Thermal Model of Motor Considering Temperature and Flow Rate of Cooling Water

The influence of heat flow and cooling water characteristics on motor temperature cannot be accurately reflected by the traditional motor temperature analysis method. In order to study the motor and its key components’ temperature characteristics under different temperatures and flow rates of cooling water, this paper establishes the lumped parameter transient thermal model which includes cooling water module, based on a 50kW permanent magnet synchronous motor. The transient and steady temperature is calculated through this model together with the motor loss calculation module in the electric drive system model. The influence of different temperature and flow rate of cooling water on motor and its key components’ temperature characteristics is compared. During the modeling process, the motor body is divided into 14 parts, based on the internal heat flow path of the motor. The thermal resistance of each key component and cooling water is calculated.

Transient Response of Minichannel Heat Exchanger Using Al2O3-EG/W Nanofluid

A numerical study is performed to investigate the transient heat transfer and flow characteristics of aluminum oxide (Al2O3) nanoparticles dispersed in 50:50 ethylene glycol/water (EG/W) base fluid in a multipass crossflow minichannel heat exchanger. The time dependent thermal responses of the system in a laminar regime are predicted by solving the conservation equations using the finite volume method and SIMPLE algorithm. The transient regime is caused by a step change of nanofluid mass flow rate at the inlet of the minichannel heat exchanger. This step change can be analogous with a thermostat operation. In this study, three volume fractions up to 3 percent of Al2O3 nanoparticles dispersed to the base fluid EG/W are modeled and analyzed. In the numerical simulation, Al2O3-EG/W nanofluid is considered as a homogenous single-phase fluid. An analysis of the transient response for the variation of nanofluids volume concentrations is conducted.

Energy Absorption Behavior and Application of Thin-walled Box Structure with Higher Strength in Ridgelines

To overcome some drawbacks of using AHSS (Advanced High Strength Steel) in vehicle weight reduction, like brittleness, spot weld HAZ (Heat Affected Zone) softening and high cost, a new ridgeline strengthening technology was introduced and applied to the thin-walled structure in this paper. The energy absorption mechanism of thin-walled box structure with selective strengthened ridgelines under axial compressing load was discussed in first section. After this, the formulas of mean crushing force and corresponding energy absorption for square tube were theoretically discussed. To demonstrate prediction capabilities of formulas, a set of FE simulations of square tubes were conducted. Simulation results show that energy absorption capacity of square tube under quasi-static axial crushing load is dramatically improved by selectively strengthening their ridgelines.

Compressive and Bending Resistance of the Thin-Walled Hat Section Beam with Strengthened Ridgelines

To overcome some drawbacks of using UHSS (Ultra High Strength Steel) in vehicle weight reduction, like spot weld HAZ (Heat Affected Zone) softening, hard machining and brittleness, a new solution of ultra-high stress strengthening was proposed and applied to the ridgelines of thin-walled structures in this paper. Firstly, stress distribution characteristics, the laws of stress variation and the compressed plate buckling process of the rectangular thin-walled beam under compressive and bending load were analyzed in elastic plastic stage by theory and Finite Element (FE) simulation. Secondly, based on elastic plastic buckling theory of the compressed plate and stress distribution similarity of the buckling process of the thin-walled box structure, three factors influencing the ultimate resistance enhancement of thin-walled hat section beam were found, and the rationality and accuracy of cross section ultimate resistance prediction formulas were also verified by FE simulation.

Surface Effect of a PEO Coating on Friction at Different Sliding Velocities

In order to reduce the weight of an automotive engine, an aluminum (Al) alloy engine block with cast iron liner has been successfully used to replace the gray cast iron engine. For newly emerging Al linerless engine in which the low surface hardness of the aluminum alloy has to be overcome, a few surface processing technologies are used to protect the surface of cylinders. Among them, plasma transferred wire arc (PTWA) thermal spraying coating is becoming popular. Plasma electrolytic oxidation (PEO) coating is also proposed for increasing the wear resistance of aluminum alloy and reducing the friction between the cylinder and piston. In this work, a PEO coating with a thickness of ∼20 μm was prepared, and a high speed pin-on-disc tribometer was used to study the tribological behavior of the coating at oil lubricant conditions. Different surface roughness of the coating and a large range of the sliding speeds were employed for the tests.

An Experimental Study of the Yielding Locus of a TRIP780 Steel Sheet Using a Biaxial Tensile Test

The yield locus of a cold-rolled transformation-induced plasticity (TRIP780) steel sheet was investigated using a biaxial tensile test on a cruciform specimen. The effect of the key dimensions of the cruciform specimen on the calculation error and stress inhomogeneity was analyzed in detail using an orthogonal test combined with a finite element analysis. Scanning electron metallography (SEM) observations of the TRIP780 steel were performed. The yield curve of the TRIP780 steel was also calculated using the Von Mises, Hill '48, Hill '93, Barlat '89, Gotoh and Hosford yield criteria. The experimental results indicate that none of the selected yield criteria completely agree with the experimental curve. The Hill '48 and Hosford yield criteria have the largest error while the Hill '93 and Gotoh yield criteria have the smallest error.

Effect of Surface Roughness and Sliding Velocity on Tribological Properties of an Oxide-Coated Aluminum Alloy

Aluminum engines have been successfully used to replace heavy gray cast engines to lighten the car's weight and reduce the fuel consumption. To overcome the aluminum alloys' poor wear resistance, cast iron liners and thermal spraying coatings were used as cylinder bore materials for wear protection. A plasma electrolytic oxidation (PEO) technique had also been proposed to produce an oxide coating on aluminum cylinder bore. The oxide coating can have a low coefficient of friction (COF) and minimum wear shown in the lab tests. To conserve more fuel, the stopping and restarting system was introduced when the vehicle was forced to stop immediately for a short time. When the engine was forced to stop and restart, the reciprocating speed of the piston was very slow, and the friction between the piston and the cylinder was high. In this research, a pin-on-disc tribometer was used to investigate tribological behavior of the oxide coating on an aluminum alloy.

Modeling and Analysis of Temperature Field of Permanent Magnet Synchronous Motor Considering High Frequency Magnetic Field Characteristics

The vehicle permanent magnet synchronous motor has the advantages of high power density, compact structure and small size, which makes it generate heat obviously in the process of energy conversion, which seriously affects the service life of the motor and the performance of permanent magnet. Predicting magnet temperature is a challenging task, in lab and various specialized applications, infrared sensors or thermocouples are used to measure the temperature, but it cost a lot. In order to predict the temperature field of the motor, the hysteresis characteristic test of the core material of the motor is carried out in this paper. The hysteresis characteristic and loss of electrical steel under different temperature, magnetic field intensity and magnetic field frequency are tested. It is found that the loss of electrical steel increases with the increase of magnetic induction intensity and magnetic field frequency.

Development of a Novel High Strength Aluminum-Cerium Based Rotor Alloy for Electric Vehicle Induction Motor Applications

To increase vehicle range, light weighting of electric vehicles has been extensively researched and implemented by using aluminum intensive solutions. With regards to traction motors, aluminum alloys that have a desired combination of high electrical conductivity and strength are required for high power output and efficiency. In this research, a novel Al-Ce based alloy, with minor additions of Si and Mg for strengthening, was investigated in different heat treatment tempers to maximize mechanical properties while maintaining a high electrical conductivity. This new alloy system appears to have addressed the classic conundrum of the inverse relationship of mechanical performance verses electrical conductivity for traditional aluminum alloy systems. The results suggest that the Al-Ce-Si-Mg alloy had yield strength in excess of 120 MPa and electrical conductivity of at least 50 %IACS in the T5 and T6 conditions.

Impact Mechanism of Multiple Major Welding Parameters on Mechanical Properties of Laser Brazing Lap Joint of Galvanized Steel for Vehicle

In order to research the effect of process parameters (laser power, welding speed, wire-feed speed, spot diameter) on mechanical properties of Zn-coated Steel Laser Brazing Lap Joint for vehicle, the influence of welding parameters on energy input of brazing seam cross section was theoretically analyzed, and then a great number of laser brazing experiments of 0.7mm galvanized steel was carried out. After that, the tensile strength and micro-hardness tests were also done for well-formed joints of galvanized steel formed in the laser brazing. The results show that joints with good mechanical properties and surface morphology can be formed when laser power is in the range of 2500-3200W and the other parameters keep in a specified range. Joint performance significantly reduces when the value of wire-feed speed exceeds 3.0m/min for that a wider brazing seam cross section can’t be formed.

Surface Fatigue Cracking Behavior of a CrN-Coated Tool Steel Influenced by Sliding Cycles and Sliding Energy Density

Light-weighting of vehicles is one of the challenges for transportation industry due to the increasing pressure of demands in better fuel economy and environment protection. Advanced high strength steels (AHSS) are considered as prominent material of choice to realize lightweight auto body and structures at least in near term. Stamping of AHSS with conventional die materials and surface coatings, however, results in frequent die failures and undesired panel surface finish. A chromium nitride (CrN) coating with plasma nitriding case hardened layer on a die material (duplex treatment) is found to offer good wear and galling resistances. The coating failure initiates from fatigue cracking on the coating surface due to cyclic sliding frictions. In this work, cyclic inclined sliding wear test was used to imitate a stamping process for study on development of coating fatigue cracking, including crack length and spacing vs. sliding-cycles and sliding energy densities.

Residual Stresses and Dimensional Changes in Ferritic Nitrocarburized Navy C-rings and Prototype Stamped Parts Made from SAE 1010 Steel

Nitrocarburizing is an economical surface hardening process and is proposed as an alternative heat treatment method to carbonitriding. The focus of this study is to compare the size and shape distortion and residual stresses resulting from the ferritic nitrocarburizing and gas carbonitriding processes for SAE 1010 plain carbon steel. Gas, ion and vacuum nitrocarburizing processes utilizing different heat treatment temperatures and times were performed to compare the different ferritic nitrocarburizing processes. Navy C-Ring specimens and prototype stamped parts were used to evaluate size and shape distortion. X-ray diffraction techniques were used to determine the residual stresses in the specimens. Overall, the test results indicate that the nitrocarburizing process gives rise to smaller dimensional changes than carbonitriding, and that the size and shape distortion can be considerably reduced by applying appropriate ferritic nitrocarburizing procedures.

Design of As-Cast High Strength Al-Si-Cu-Ni-Sr Alloys Using the Taguchi Method

In the present study, a design of experiment (DOE) technique, the Taguchi method, was used to develop as-cast high strength aluminum alloys with element additions of Si, Cu, Ni and Sr. The Taguchi method uses a special design of orthogonal arrays to study all the designed factors with a minimum of experiments at a relatively low cost. The element factors chosen for this study were Si, Cu, Ni and Sr content in the designed aluminum-based alloys. For each factor, three different levels of weight percentages were selected (Si: 6, 9, 12%, Cu: 3, 5, 7%, Ni: 0.5, 1, 1.5% and Sr: 0.01, 0.02, 0.03%). Tensile properties such as ultimate tensile strength, yield strength and elongation at failure were selected as three individual responses to evaluate the engineering performance of the designed alloys. The results of the factor response analysis were used to derive the optimal level combinations.

Study on Soot Oxidation Characteristics of Ce and La Modified Pt-Pd CDPF Catalysts

The catalyzed diesel particulate filter with Pt and Pd noble metals as the main loaded active components are widely used in the field of automobile engines, but the high cost makes it face huge challenges. Rare earth element doping can improve the soot oxidation performance of the catalyzed diesel particulate filter and provide a new way to reduce its cost. In this paper, thermogravimetric tests and chemical reaction kinetic calculations were used to explore the effect of Pt-Pd catalysts doped Ce, and La rare earth elements on the oxidation properties of soot. The results shown that, among Pt-Pd-5%Ce, Pt-Pd-5%La, and Pt-Pd-5%Ce-5%La catalysts, Pt-Pd-5%La catalyst has the highest soot conversion, the highest low-temperature oxidation speed, and the activation energy is the smallest. Compared with soot, this catalyst reduced T10 and T20 by 82% and 26%, respectively, meaning the catalytic activity of Pt-Pd-5%La catalyst was the best.
